Don't look for zebras. You changed how it ran by grabbing/moving a bunch of wires. Obviously, the problem is with the wires. Replacing what's on the end of those wires won't change what's wrong with the wires.

You are supposed to torque the bolts with the full weight on the wheel. Tighten, lower, torque.

Without the weight on the wheel, it's not done correctly.

Soak from the front and back with PB Blaster. As often as you can. Tap the heads with something metal each time you do - it helps the capillary action of the PB. Also, use heat. Get the best condition Astro and don't worry about which transfer case it has. It's such a minor thing that it really doesn't matter and you can always swap to an earlier case or a 2spd case if you choose. The driver's side wires are 1-5-3, which screws many, many people up when they don't replace them one at a time. It is molded into a GM cap, but I'm not sure it is on an aftermarket. The hot restart problem on my '05 was pretty involved. A 'mechanic' did some 'fixes' for the PO to make it start and restart so he could sell it, but caused long-lasting problems as a result. A hint for the future: if you can't get it started to back it out, tighten it a smidge. That's usually enough to break the corrosion that has locked it together.

And yeah, PB can take a while to get into the threads if it's real tight and real stuck. Heat will help suck it in.

The only window that would affect on an Astro is the passenger front. Don't get the need, personally.

The slider has a child lock so a kid can't open it from inside.
