Hello all,

Figured I'd create a build thread since this will be my first real "build". I'll be trying to do some customization plus tackling things like paint and body that I've never done. There will be some things that I pay to have done because I'm well aware of my limitations. I just picked up this 2004 AWD Safari. It has 225k miles so I know major repairs like the engine are probably not far away. I do need it to give me at least a few months trouble free so my wife won't scold me for buying a lemon though. :mrgreen: .

The plan for it is a lift, paint (monstaliner or similar), wheels & tires, 4hi/lo via transfer case swap, some audio/video components, and of course some maintenance items. The purpose of the van is a part time daily driver for me which is also capable of beach driving and going off the beaten path with adventure companies that host things like that. Something along the lines of a camper van so we wouldn't have to sleep in a tent on those adventuress and because my daughter likes to go camping. I MIGHT allow her to use it :lol: It will also be somewhat of a road trip vehicle. When I can't or don't want to take my Ford Flex, but don't need the full size V10 E350 van either.

Now you understand why I've titled the thread as multipurpose project. I'll get around to naming the van eventually. Let the fun begin......

I was going to flush the radiator today but i think it will go to a shop. Is this the dexcool sludge that I've read about?

One thing I want to do is eliminate rust as best I can and keep this project on the road. Since i didn't do the flush before work, I decided to remove the hitch so I can clean it up along with the area and ideally put POR everywhere I can. Well, the hitch plus whole rear bumper ended up coming off! That wasn't planned but I couldn't get the bolts that fasten the hitch and bumper together off.

So now it's off and I'll be getting up under here and trying to clean up what I can. I wonder if I should get the needed parts for the lift now? I'm guessing that clearance will give me more room to clean up more areas while I'm under there. The actual bumper will need to be replaced. You can imagine how rotted it is with all that dirt that was caked in it.

I'm still unsure of wheels. In the interest of $$$, I'd like to use these wheels off my old Nissan pickup that I'm about to sell off. They are the same bolt pattern and I'd see if I could get some hubcentric rings. Since I plan to do the lift and put some good size tires, i don't know if using 18" wheels is feasible. I haven't been able to find any pictures of anyone with them.

That's all I could get done today before work. Gotta figure out that radiator situation ASAP.

Decided to start trying my hand at the rust. I'm looking at using Chassis Saver over POR 15. Does anyone have any input on those two? Also, for these paint over rust solutions, I'm trying to figure out how clean it has to be before applying.

Here on the hitch, I've been using the wire wheel. As you can see it's cleaner and smoother at the bottom. The top will never get that smooth but it is clean enough for a rust converter to be applied successfully? I don't want to get impatient when more needs to be done. But i also don't want to keep at something that's impossible and not even necessary either!

I need to rent a pressure washer so I can get rid of all the dirt and see exactly what I'm left to deal with. I used the hose for now and started to work from the back forwards. Figured I'd make my mistakes back here and get better as I go forward. Here's a before and after. Battery on the drill died so I'm on pause right now. I will definitely need to get another battery and some more wire wheels.

Back to rust converter question. Do this cargo area even need the wire wheel or can the rust paint go right over it as is once the dirt is clean?

I would use the wire wheel on it cause if you leave any loose rust there it will allow moisture into the metal again. If possible get a bucket sand blaster and a compressor and blast it. I had an extra gril cleaning metal brush laying around and used that too. Also old toothbrushes can be used in there too for corners and such.

You have to remove any loose rust for any of the rust converters to work properly.

Looking at the picture of the hitch by the top 2 holes, that's not considered loose right? So i can put whichever product I choose right over it then? The area by the bottom hole is clearly much cleaner and was less corroded.

f you can't blow it off or wipe it off with a rag, it's not loose.

Most people here seem to like the por 15 I used a product by kleen strip. It's mostly phosphoric acid that converts rust. I then used a rust preventative primer called rust destroyer. ( red iron oxide ) After that I went flat black alkyd. So far happy but my project has never left the shop. ( yet ) Good to see you adding a few years of life to the van. I built my own bumper so if you are ever in Kentucky I have a stock bumper I will let you have. I wont hassle shipping it but, it's free if you are ever in the neighborhood.

Well look at that. I'll actually be in Cincinnati in 2 weeks. I think I'll take you up on that since it looks like you're less than 2 hours from there! :banana: Got any pictures of the bumper you built? Maybe i could even pay you to build another if you had the time?

Your bucket sand blaster suggestion got my attention. That is until google showed me dustless sandblasting! I'm seeing mobile companies that can dustless sandblast the undercarriage with everything still in place. I've seen before and after pictures and I'm very interested. Wondering what the cost it of course... Anyone familiar with this process?

Is your right(passenger side) leaf spring broken? At the shackle? Looks like a crack all the way across.

Got a price from a company on the blasting. They quoted me $550. I think I'm going to go that route. As I said up top, there would be stuff I just pay for. My skill, availability, and patience dictate that I do. I want this project to last so i can work on other things that I'm more familiar with amd comfortable doing. Now i have to decide if i should do the lift first so more of the frame will be accessible to be blasted or just go over those areas by hand/wire wheel afterwards. That will be a little less intimidating.

Most definitely. I don't know where to set my expectations yet, but I'm sure it'll better than i would have been able to do.
