This is a short video of my 236/246 hybrid transfer case going thru the modes of operation. :dance:

I can't post to the other forum because I've never registered and it requires moderator approval to join (dumb). For anyone reading this, I'm referring to this thread: http://goo.gl/4rRNhF Anyway, I am considering this build or at least a 236 swap since I've blown up my stock xfer case on my 2001 AWD Astro (only 30k miles since it was replaced). I've decided that the always on AWD is not for me since it's so picky about tire dimensions and it's not ideal for off roading, so for now I have my front driveshaft removed until I can put a 236 or 246 hybrid in.

racrx7, do you have any comments on how difficult making the hybrid case is, particularly for someone who has never opened a trans or transfer case before? I am confident about being able to swap a 236 in and do the wiring (I'm a wiring/engineer-y type), but I am not so sure about doing some of the steps like calibrating/setting the clutch tolerances and such.

Also, do you have any more information like pinouts and such on how the wiring is done?

Tanvanman,
The link you posted from the "other" site pretty much covers what is needed to make a 236/246 hybrid case. All of the heavier duty guts from the 246 fits right in the 236 case with the exception of the front output shaft. It uses different front and rear bearings that will not work in the 236 case. But the 6 pinion planetary, 10 element clutch drum and the wider chain and sprockets fit perfect.

There's also an explanation on setting up the clutch packs in these cases on the other site. It's a very critical setting in order for it to work correctly. Also, do not use aftermarket clutches if your doing a rebuild. They are automatic transmission clutches and are too spongy to work correctly. I know because I used them and had to pull the case right back out due to binding and crow hopping. The OEM clutches are a harder material that won't bind up. Think motorcycle wet clutches. By design, the clutches have to be able to slip some when not engaged. AT clutches are ether on or off.
