Help with 233C swap in 1990 Astro AWD

Hey all,

We have a 1990 astro that we take on off-roading adventures and as such we decided to do the manual transfercase swap using 98+ driveshafts and a 233c tcase from a 2002 S10 pickup.

It all went together with ONE exception. the seal on the front of the tcase did not fit into the adapter on the 700r4. There didn't appear to be any fluid in the adapter, so we thought the back of the trans might have its own seal - therefore we just removed the input seal on the tcase and successfully bolted everything together and it worked! However after the first test drive the tcase seems to be majorly overfilled with trans fluid. I see all over the place that the 233c is a direct swap, but it doesn't appear to be that way for us. What are people doing about this seal? Do you just run the tcase overfilled with fluid? Or do you have to hog out the adapter so that the seal can be used while the two are meshed?

You probably should have used the transmission to transfer case adapter off the 98.

The 233 is designed to run as a separate unit, with it's own fluid and seals.
My understanding.. it must be mounted to the proper trans adapter.

Yeah, if we had known what we know now we might have pulled a tcase adapter from a 98+ astro while we were at the yard. The adapter we pulled from the 4L60e on the S10 wasn't even close to working. I now realize there were several variations to the 700r4/4L60e as far as these adapters go, and I didn't know that when we started. I ended up getting into contact with another astro guy on facebook, and he said he trimmed out his original adapter on his astro for this exact same issue years ago and it never gave him an issue. So thats what we ended up doing last night. It's all bolted together with the t-case seal in place now. Appreciate the suggestions. If we have problems with this we'll go hunt down the right adapter in the yard but I think this will work. The inner mating surface of this adapter wasn't interlocking with the case anyway.

If thats the stock adapter in a newer 2000 Astro that pretty much confirms it wouldn't have worked in ours, so unless there is another donor vehicle out there modifying the stock one was our only option. Our adapter mounts with 4-bolts in the center, and i don't see that on yours.

In other news, we got the electronic tcase switch wired up and working and the t-case is shifting through all the gears!
